Your Chao has to do it's metamorphisis atleast twice. Give it One of every animal to play with. When it emeges it will become an imortal Chaos Chao! (This won't work if your chao dislikes you.)

May I add something? If it's a Neautral Chaos Chao, it'll look like Chaos Zero, if it's a Dark Chaos Chao, it'll be a Devil Chao, and if it's a Hero Chaos Chao, it'll be an
