Alrighty. So after a year of discussing it, my sister and i have finally decided to start working on a halo based costume. We have decided on a Rogue style armor, base color being either teal or lavender. Since i like to give my self a challenge, i wont be building the actual armor pieces until may/june, hopefully finishing it by mid September; my sister is 12 and tall, which unfortunately means she will be prone to random growth spurts over the next year which is why i am waiting so long to start this. The helmet i should be able to finish first along with a LED glowing plasma pistol.

My biggest worry initially had been the face mask, since the normal spartan helm has this monstrous ultra polarized face plate, luckily my sister chose an armor with a small faceplate so I'm just going to order normal snow board goggles. Now its the choice between just using foam or fiberglass and foam. My knowledge of the stuff is primarily limited to when i used to build boats in middle school, but i get how it works and all the time spent in layering the epoxy/resin with the fiberglass strips and then sanding, i figured if i use it, the main area will be the helm, shoulder and maybe groin armor. I plan on using 1/2" insulation foam for the bulk of the body, going to 1" around the legs. I probably will go with vinyl as the covering.

So i do have a quick question (for now) from those with personal experience

Can i purposely scorch the vinyl to look like plasma burns

I would keep fire away from vinyl at all costs... because PVC vinyl fabric is actually coated in plastic (in addition to the fabric backing being completely synthetic), you will more than likely melt holes in it, and any kind of "scorched" look will be disappointingly minimal.

However, vinyl spray paints extremely well... after toying around a bit myself this past summer, I found that matte black spray paint can create a very effective "burned" carbon look. I'd mess around with that or other kinds of matte paints, if I were you. Just make sure that the paint you decide to go with will stick to plastic, otherwise it will peel or chip off easily.
